It depends on the boiler and your application. For example: if the boiler's not going to heat the house and there is a domestic hot water call it could increase fuel consumption.
Oversizing a boiler to accommodate an indirect water heater is rarely necessary. Indirects almost always are configured to be a "priority" zone in a system, so that the DHW zone does not operate at the same time as any of the space-heating zones.
You really don't need to upsize the boiler, since the water heater doesn't call for heat much except for peak use times like morning showers, etc. I would not recommend the Boilermate, however. I think you would need to provide more information. How many tubs do you have and how many gallons are they? Worst case scenario if you have visitors and all tubs are used at the same time, can this happen at your house?
We also have three full bathrooms and we are heating 2900 square feet with seven zones. The boiler mate, zone 8, is more than sufficient. Consider a 40 gallon as being a normal 120 gallon. After 8 months of use we have never run out of hot water. Also make sure that the Boiler Mate has first call on getting heat and there should be no problems.
No indirect water heaters qualify for tax rebates because their efficiency ratings are tied directly to those of the boiler the indirect is connected to.
Your boiler will run until the Amtrol unit is satisfied. You may want to go back and check the wiring to make sure all the connections are correct.
It is designed to last for the duration of the 6-year warranty. Beyond that, the life of the product depends on several usage factors: water conditions, the temperature the tank is maintained at, and maintenance of the unit (i.e. draining the tank to remove sediment).
